When this came steaming out of the sand, encrusted with burnt motor oil, it looked and smelled like grim interstellar war.

To help reduce porostiy you can try pouring at a lower pouring temperature. Another way is to degas the metal by removing the hydrogen bubbles with either "Lo Salt" from the grocery store or you can get hydrochloroethane tables from budgetcastingsupply.com/Aluminum_Degas_Tablet s.php. Both will help lot, just make sure you add them before you melt (they both like to absorb water).

A fun thing you can do after you have the aluminium melted is take a potato and shove it down to the bottom of the crucible, this increases the hydrogen content and almost turns the aluminium into a foam like material.
